I have a sub category, under which I have a few galleries.
I was thinking of tagging some photos as Favorite, and then copying(not moving) those photos into Favorites gallery under that subcategory,
Whats the neatest way of doing this with least pain!

My method involves some pain, so there is probably a better and more efficient way of doing it but I've searched and cannot find a faster way.

I go through my galleries and make a copy of each individual photo I want to also have in my Favorites gallery. Then there is a tool to move many photos at at time to another gallery, so I select the copied images and move all of them at once.

I usually upload the photos twice. I usually upload photos to their target galleries, then decide on the photos I want in my favorites gallery. I upload a second copy of those photos to the new favorites gallery.

It's why so many of us are trying to sit on our hands til virtual galleries come along... can hardly wait sometimes, and oh it would save a lot of space for SM. Copying/moving gets very old. Re-uploading means re-captioning, re-keywording, re-arranging, re-rotating. Yuck.

I think you are on the right track! Especially IF/WHEN...

... Virtual Galleries become SmugMug reality! The investment in time and effort taken now to keyword/tag our "Favorite" photos (and perhaps double-tag a few as "Favorite" and "SuperFav") should pay-off nicely.

In a perfect world (mine anyway), VG galleries functionality should include the ability to "manage" the photos within the gallery with the same tool-set used to manage the originally uploaded photo in its "home" gallery (e.g. sort or arrange the photos within the VG gallery, display the photos in the VG gallery using any style or slideshow, hide some photos captured via the keyword search that don't happen to exactly fit the desired VG outcome, use different captions for the VG version of the photos, etc.).

I don't know if the above functionalities are on the drawing board...but we know that VG gallery functionality is the #1 feature request, and that SmugMug says they'll have it some day.
